•A novel model coupling electrochemistry, battery aging and heat transfer is developed.•The comparison between different mini-channel cold plates is performed.•The electrochemical and thermal characteristics in different cycles are analyzed.•BTMS shows low cooling capacity after long term test due to SEI formation of the aged battery.•The optimization schemes of BTMS are proposed for the aged battery pack.
