Experiments and numerical analyses on splitting fracture of wire under multi-pass drawing

•Splitting fracture is caused by the combination of core damage and surface stress.•The surface stress is obvious under higher strength materials and drawing strain.•The greater core damage in multi-pass drawing will occur if die angle is larger.•Lower strength materials under smaller die angles can reduce the wire breakage rate.
